long as you clean your spray gun and leave it in a place where it is
unlikely to be injured by other objects being set atop it, and the like,
you can expect many years of faithful service from this device, and
will probably be using it long after many of your other current tools
have worn out and been replaced. Some painters report using a single
spray gun for twenty-five years or more – although, of course, these are
well-engineered American models which use good material, and modern
Chinese models, frequently made of pot metal, may be less enduring. <br /><br />Nevertheless,
spray guns are not perfect or infallible, and there will inevitably be
moments when they fail you. Parts will be misadjusted or improperly
lubricated, one of them will occasionally break and need to be repaired
or replaced, and so on. Besides the air nozzle and air cap cleaning
problems described in the previous article, there are some larger
problems as well. These can be classified into two sets – air pressure
problems and material (paint, primer, etc.) problems.<br /><br />Like a
worn-out lawnmower that continues to sputter after the safety handle has
been released, air may continue to flow after you have released the
trigger. This may happen for only a few seconds or, in more vigorous
cases of this problem, may go on more or less indefinitely. The root of
this difficulty is the air pressure needle – located directly forward of
the air micrometer. <br /><br />If the air flows even when the trigger is
not being squeezed, then the air pressure needle is sticking in the “on”
position. To correct this, loosen the air micrometer until it comes
free and pull out the air needle. Clean this carefully with solvent,
then lubricate it with special spray gun lubricant. Using any other kind
of lubricant is an open invitation to creating fisheyes in your paint –
small or large discs of discolored, distorted paint that truly ruin the
appearance of a painted car.<br />

A well cared for spray gun can last for many decades, even a
lifetime – after all, it is not subjected to high stresses like a
hammer, a saw, or any angle grinder, and spraying paint is involves
little sharp contact with other surfaces and no pressure or strain. <br />

More Air Problems with Spray Guns</h1>

If the air leaks out
around the fittings – places where the different components of the spray
gun fit together, such as the air hose attachment or the air cap – then
the cause may be incorrect tightening; this is easily corrected by
screwing the hose, air cap, etc. into place more firmly. Before screwing
the fittings on more tightly, however, you should check to ensure that
they are not improperly-threaded, with the fitting attached askew. This
is all too easy to do, and trying to force the fitting on more tightly

the threads may just be permanently loose, possibly because of wear
over time or poor machining straight from the factory. In this case, the
corrective measure is to wind a little Teflon tape around the
threading, then screw the fitting into place over it – the tape will act
as “chinking” to keep the air from escaping. This is a method often
used in plumbing, and what is effective for water is also effective for
air. However, be very careful when cleaning the fitting coupling to
remove all scraps and traces of the Teflon tape, lest it return to haunt
you by clogging an orifice in the air cap or even the nozzle itself.<br /><br />If
the paint cup is pressurized and air leaks from it, then the problem
may be dirt or wear. The gasket sealing the cup should be examined –
cleaned if dirty and replaced if simply worn. Generally speaking, air
leaks are less numerous than material leaks, although some material
problems are also caused by air system difficulties.<br />

The hiss of escaping air is not a sound any painter wants to hear
when they do not have their fingers on the trigger of their spray gun.
That slight, sinister noise indicates that something is seriously amiss
with the device, which must be rectified if the implement is to work
properly. After all, strong, steady, predictable air pressure is the
foundation of spray gun operation, so unpredictable variations in the
air pressure – or loss of air pressure – can seriously harm performance
and the quality of the finished paint.<br />

the spray comes out in a “fluttering” manner – difficult to describe,
but unmistakable when seen – then a whole laundry list of causes could
be at the root of this effect. The material might be too viscous for the
nozzle you are using, and is thus being forced through in spurts rather
in a steady stream – in this case, the “cure” is to either thin the
material or use a larger nozzle. Alternatively, partial blocking of the
vent port in the paint cup, where air is drawn in from the outside,
might be responsible, and this should be cleaned out if any obstruction
is visible. <br /><br />Fluttering spray can result from low amounts of
paint remaining in the cup, which is corrected, naturally, by refilling
this reservoir. Loose needle packing can prompt a flutter in the spray,
so the packing nut should be tightened and, if this fails to work, the
packing itself replaced. An air leak can also be the cause of
fluttering, and this should be checked for and corrected with either
tightening or Teflon tape as described in the article on the subject.<br /><br />If
the paint, primer, or other material refuses to come out of the gun at
all, or does so very feebly, then the prime suspect is a clogged nozzle.
Remove the air cap and then the nozzle, and clean it thoroughly with
solvent. Alternatively, check the fluid pickup tube inside the paint cup
for clogging and clean it if necessary, and make certain that the air
vent in the cup’s top is open. <br /><br />A problem unique to gravity-feed
spray guns mounting the paint cup above the nozzle is the paint bubbling
inside the cup, which throws off its usual properties. The cause is a
loose nozzle – remove the air cap to tighten the nozzle, then replace
the air cap and resume shooting.<br />

Some materials problems are even more serious than those which were
just described; these hindrances can prevent the paint gun from working
at all until they are addressed, or cause such huge flaws in the paint
application that the spray gun might as well be non-functional.<br />

Correcting Leaks and other Material-Related Problems</h1>

paint or primer leaks out around the nozzle area, and this can be quite
harmful because of the possibility of blocking the orifices in the air
cap or the wing ports, possibly irrevocably if they are not cleaned in
time. One of the most common causes is that paint needle valve is
sticking open slightly, allowing some paint to dribble out when it
should not.<br /><br />The needle passes through an area of packing, which
may become compacted and grip the needle too hard. Remove the needle
valve by screwing the material control knob looser until it comes free,
and then clean the needle, lubricate it with purpose-made spray gun
lubricant, and loosen the packing slightly. <br /><br />A compression spring
is also built into the paint needle valve, allowing it to spring back
into place when the trigger is released. If this has become flabby and
worn out over time, it may no longer push the tip of the needle fully
into the nozzle tip, allowing paint to escape around the needle. The
spring needs to be replaced in this case, and the needle tip and nozzle
should also be checked for damage that causes them to fit together
improperly. Replacement is the only answer in either case.<br /><br />If the
material leaks out around the packing – which is roughly halfway
between the trigger and the nozzle, on the underside of the gun – then
the packing nut, or gland nut as it is sometimes called, needs to be
tightened to hold the packing in place more firmly. If this does not
work to stop the leak, then the packing nut should be removed and the
packing itself replaced. The packing is needed to keep the paint from
flowing back along the paint needle valve’s channel and dripping out
near the trigger.<br />

The other “family” of problems with a spray gun involves the
materials being sprayed – primer, paint, clear coat, and so on – rather
than the air supply itself. There are more of these problems than air
system faults that a painter may need to contend with, and solving them
is generally more complex because of the multiple possible causes for

Testing your Spray Gun’s Pattern</h1>

Indeed, test-spraying is an extremely fruitful
way of detecting problems with either air or paint flow, and should be
carried out before every major paint job. Some painters also shoot a
test pattern periodically during a long, thorough paint job, using a
piece of masked paper tacked up on the wall of their workspace as a
testing surface. If you are painting an entire car, you should, at a
minimum, test the spray pattern every time you fill the paint cup.<br /><br />To
test spray, set up your spray gun, filling the paint cup three-quarters
of the way as usual, and connect the paint gun to the compressor. Set
up a piece of clean paper or white cardboard in a vertical position,
tacking it in place if necessary, at a height where you can spray it
most conveniently – probably at about waist height, since holding your
upper arm straight down at your side and your forearm out at right
angles to your body is the most stable way to aim your paint gun. <br /><br />Place
the air cap around 8 inches (or 4 inches, if you are using a
low-pressure gun, either high-volume or low-volume) from the paper’s
surface. Then give a single rapid trigger-pull, opening the trigger
fully and then immediately letting it snap shut, shooting a concentrated
burst onto the paper or cardboard. Observe the spray pattern produced.
If the spray pattern is a long, narrow, upright oval, then the spray
gun’s parts are all properly adjusted and you can commence spraying. <br /><br />However,
you may encounter one of a number of different incorrect spray
patterns. Each of these will reveal a distinct problem with the
implement, requiring specific measures to correct it. Keep some brushes,
solvents, and specialized air-gun lubricants on hand to deal with any
problems, as well as a few wooden toothpicks (metal being too risky for
reaming out air orifices) and whatever tools are necessary to
disassemble your specific model of paint gun. Being prepared will save
you much time in the long run.<br />

results when applied to human beings – with only the most tortured
explanations actually matching a person’s handwriting to the supposed

Different Kinds of Incorrect Spray Patterns</h1>

resembles the upper part of an exclamation point (without the dot – a
rounded oval at one end, trailing off into a thinner point or even a
sharp point at the other), oriented either way (point down or point up),
then you have what is known as a top-heavy or bottom-heavy spray
pattern. <br /><br />To analyze, switch the air cap around by 180˚, and
shoot another pattern onto the paper or cardboard. If the bulging end
and the pointed end have changed places – that is, if a top-heavy spray
pattern is now bottom-heavy, or vice versa – then the problem is some
kind of debris in the wing ports. Clean the air cap in solvent and
carefully ream out the wing ports with a wooden toothpick. <br /><br />On
the other hand, if the spray pattern does not change after rotating the
air cap through a half-circle, part of the fluid nozzle hidden behind
the air cap must be encrusted or filled with old paint, and requires
cleaning.<br /><br />• If the spray pattern resembles a peanut or a
barbell, with bulging ends and a constricted “waist” at the middle, then
this is a split spray pattern. The first thing to check is air
pressure, which might be too high – reduce the air pressure and shoot
another pattern. If this does not correct the problem, then the nozzle
is probably the wrong size for the paint viscosity, and a smaller nozzle
opening is needed. Measure viscosity again, then place a correctly
sized nozzle into the spray gun and shoot another test pattern.<br /><br />•
If the spray pattern is an elongated diamond shape, with a bulging
center and ends that taper away into sharp points, then this
center-heavy pattern can indicate either excessively thick material is
being sprayed, or the air pressure is insufficient. Try increasing air
pressure, and if this does not work, either thin the paint or use a
larger nozzle opening as appropriate.<br /><br /><br />• A curved or
crescent-shaped pattern is caused by one thing only -- one wing port is
blocked and the other is open. You can determine which wing port is
blocked by the direction of curvature – if the wing pattern curves to
the left, then the left wing port is clogged, while a curve to the right
indicates a congested right wing port.<br />

If your spray pattern test is conducted and shows a correct, even,
elongated oval without excessively pointy or ends or a noticeably
bulging center, then all is well and you do not need to clean or adjust
your spray equipment. However, any deviation from this “ideal” pattern
requires you to work at bringing the spray pattern closer to the

If your gun is flinging a lot of
paint onto the car’s surface, you can probably get away with a wider
(and thus faster) pattern, while if volume is fairly low for whatever
reason, then a narrower pattern is indicated. Use a tape measure to
gauge both the distance from the air cap to the surface, and the width
of the test spray pattern once you have shot it.<br /><br />The testing
sheet – which can be white cardboard, ordinary paper, or masking paper,
since you will have this readily to hand in any case – should be mounted
on a vertical surface, usually a wall, close to your work area,
directly beside the vehicle to be painted. After all, you do not want to
make an ideal spray pattern, and then be forced to disassemble, move,
and reassemble the spray gun and its associated hoses at the worksite.
This would defeat the whole purpose of adjusting the spray pattern to
begin with, as the settings would not survive the transfer of the spray
gun from one place to another.<br /><br />To adjust the settings properly
for a good coverage and spray pattern, the pattern should be tested at
the painting distance. Keep the air open as far as it will go (within
the pressure limits of the gun, of course) and then adjust the spray
pattern using the material control to feed different amounts of paint
into the air stream until you achieve the desired width of spray
pattern. <br /><br />4 to 6 inches is the usual width for a spray pattern,
depending on the volume of material delivery; low volume calls for a 4”
spray pattern, while 6” is more appropriate for high volume. Six inch
patterns are also good for pickup trucks, larger cars, and similar
vehicles, while the smaller strokes are appropriate for some very
compact cars, motorcycles, ATVs, and other lighter transportation
devices.<br />

Even if you have no problems with your spray pattern – such as a
bulging center-heavy pattern, the peanut shape of a split pattern, or
the cashew-like curve of a blocked wing port – then you will need to
adjust the width of the pattern to match the materials you are using and

Since drenching the exterior of a car in a single, simultaneous,
smoothly even coat of paint is impossible, it is necessary to paint a
vehicle in swathes several inches wide, known technically as strokes.
Strokes can be made either horizontally or vertically – horizontal
strokes are much more common, and are used for most painting situations,
but there are some occasions when a vertical stroke is necessary. The
spray gun must be adjusted to each of these situations, which is
fortunately a fairly simple operation.<br /><br />In order to make a
horizontal stroke along the panels of a car, a vertical spray pattern is
needed – that is, the spray pattern must be tall and narrow. In order
to obtain this kind of spray pattern, the air cap must be arranged so
that the wing ports are projecting at the 3 o’clock and 9 o’clock
positions, parallel to each other on the horizontal plane. In this way,
their jets of air pinch in from the sides, squeezing the central spray
of paint and air into a vertical lens and simultaneously helping to
atomize the paint. <br /><br />A horizontal spray pattern is needed for a
vertical stroke along a car’s surface, with a wide, very short pattern –
the exact opposite of the spray pattern for a horizontal stroke. This
is achieved by turning the air cap until the wing ports project at 12
o’clock and 6 o’clock, paralleling each other on the vertical plane.
Their air then pinches the spray from top and bottom, creating a broad
but short lens of paint on the car surface. <br /><br />Regardless of
whether the contemplated stroke is horizontal or vertical, the distance
of around 7 inches should be observed for high pressure spray guns, and
less for low-pressure varieties. The reason for this is that being too
close will “flood” the surface with liquid paint which will result in
runs. When further from the surface than 7 inches, or at maximum 8”, the
tiny, atomized droplets begin to merge in midair, becoming larger drops
which spatter onto the sheet metal. This causes peculiarly knobby
“orange peel” paint flaws – a hideous result, best to be avoided.<br />

Are Separate Spray Guns Necessary?</h1>

many auto painting gurus recommend this arrangement, others argue that
there is no logical reason for it in most cases, since the paint or
primer will need to be cleaned completely out of the gun in any case,
and remnants of paint would probably crosslink and ruin the device

There are some
circumstances where separate spray guns for primer and paint might be
appropriate, of course. At a large auto painting shop, some painters may
be undercoating cars, while those in adjacent booths are painting or
clear-coating others. <br /><br />In this case, if the primer has specific
characteristics and needs – for example, if the nozzle size varies
between the primer and paint, or if compressor calibrations are preset
for the different materials in different booths– then the process might
be streamlined by using separate guns for each purpose. The whole
“set-up” can be left in place, and the car taken to the appropriate gun
for the layer of surfacing material that is about to be applied. <br /><br />On
the other hand, for smaller operations – including individual hobbyists
or part-time car painters – keeping a separate spray gun for each
material could prove to be a needless expense. You can only use a single
gun at a time in this instance; the gun will need to be cleaned
thoroughly after each use regardless, so that it will continue to
function, so there is no chance of cross-contamination between
materials; and since your projects are more infrequent, changing the
nozzles and compressor settings is an occasional task that will not be
much of a hardship.<br /><br />If you need more flexibility for applying
small areas of paint, or reaching inaccessible spots, then buying a
touchup gun, or jamb gun as it is also called, is a good option for your
workshop. This gun will be much cheaper than a second full-size spray
gun and will add to the versatility of your painting in any case – a
perfect combination for smaller painting operations.<br />
